How to stop the Smoke

To end up in the cylinder, the return line would be hundreds, if not thousands of PSI. And even then, my limited understanding of the solenoid injectors says that they would just stop firing at some point, not hang open.

If you swapped injectors and the problem stayed with the cylinder, not the injector, the issue isn't the injector. It is something else. Could be electrical, could be mechanical, but it isn't the injector.

Well I been thinking. I changed out all the factory fuel return lines with 1/8" hose between the injectors going into a 1/4" tee out of that tee into a 5/16" tee that was going into the 10mm pump and out to the return line with 5/16" hose.
With all that being said, could the pump put out more fuel to the return than the 5/16" hose can get rid of and be causing extra fuel to stay in the cyl and cause the extra smoke?

I changed out all my fuel return and feed lines, I did talk to Exergy about this, he did say that too small of a fuel return can cause issues. One issue being that the fuel pump builds more pressure than is commanded because it cant return the fuel. So thats something to be careful of.

It should not do that but will cause failure from heat build up. All my return god from minimal 4 am to 8 am. I calculated return based off information from exergy on my set and made sure my return exceeded any possible flow on return.

Where did you find (All my return god from minimal 4 am to 8 am.) hose and fitting for the injectors? I can make all the other return hoses bigger if I could get the injectors hoses bigger than stock.

turbo

What would a guy expect to pay to swap turbo's? Do you have to raise the back of the cab to get to the up pipe bolts? I got quoted 850 for 10 hours is that in the ball park?
It was easy to install the turbo on the engine stand. lol

10 hours is plausible. It is trivial on am engine stand, but sucks hard in the truck. IMO, raising the cab would be quicker than working around it.

If you don't have a bunch of aftermarket stuff running into your cab, raising the cab is probably an hour or two, then the turbo is cake. I'd try and talk the shop down below 10 hours, but really, expect to pay at least 6-8.
