It was a tripple disc. My trans runs between 160-180 depending on traffic

Soemthing doesn't sound right as the triple disc I believe is based off of the same converter that the ALLISON uses. And there is plenty of guys out there running 4 digit HP through the PI converters with an ALLISON. Are you sure your not getting an AFL circuit issue or a pump pressure problem?

Not being a trans guy and going by what i could see when the trans was apart, full of clutch material but not from in the trans but from the converter. Clutches looked good even with some discoloring.
I hate to give up on the 4l85 but for what I have gone through with this I could have built a 6spd and installed it and held the power.

Are you still using PWM on the converter clutch engagement?

That's what it seems

I find it hard to believe that a triple disc converter from PI would let loose behind the 4L85E when it is teh same basic converter that goes behind the ALLISON at well over 1000HP. Sounds to me like you have something else causing it to let loose to me.

I would love to know what it is. This trans has cost me more trips to have it repaired and more down time than I care to think about.

Pretty much everything I have read has recommended you make the converter solenoid either full on or full off. Supposedly the PWM (pulse width modulation) apply is hard on the clutch. I can't say for sure that is what is causing your problem, but it is worth checking since it is easy and doesn't cost anything if you already have a license for your TCM.
