I have been running a s475 for almost 2 years now and I like how it drives but it has alot of shaft play and needs rebuilt. I have been thinking abut running a 6 blade s478. Im working on building a motor and the goal is to make 1000 on fuel and more on spray but don't know if it will be up for the challenge I know it will be better for me now but need something for down the road don't want tokeep spending money on a turbo.

I would say it depends on the cost, and what all is involved for the upgrade. You can probably upgrade to a 480 with just a compressor and housing. I run the 480 as a single, with a little fine tuning it is street-able and the top end is phenomenal.

i have the 83 turbine wheel on there now and what i have hered the s480 83 turbine is not the best combo but if i go to the 87 turbine then the 80 would be great

If its a billet wheel you will be needing a new wheel, rebuild kit, and re-balance of the turbo. Also either a new cover or machining of your existing cover. The bill should be around 750-900.00.

Like your post above the closer your compressor wheel gets in size to your turbine wheel the more prone the turbo will be to surging.

I run my 480 with a 1057 suncoast. Like I said, it takes some fine tuning and tweaking but it's very doable on a common rail engine.

What does your 1057 actually stall too? My bet is if you can stage an S480 on the line the fins most likely reversed

Its been a while since Ive been in it...the engine has been spread out on the bench for my new build. But if I remember right it was stalling to someplace between 1900-2100 ish.....but like I said its been 9 months or better since Ive driven the poor girl.

The chances of you making 1000hp on fuel with a S478 or even a S480 is slim to none, especially with a 83mm turbine. Running a 87mm turbine, will help, but still won't get you there. IMO, if 1000 wheel hp is the goal, and you want to stick with a Borg Warner, your going to need to step up to a 83mm compressor, and a T6 turbine with a 96ish mm turbine wheel.

There are some aftermarket compressor wheels coming out for the BW turbos that are very similar to the Garrett GTX stuff. Don't know anything about them, or how they've been doing, but time will tell.
