IFS Gear Install Help

I did a gear swap about 2 years ago on my truck. Last pull of the season I had something come apart in the front end. Tore it down last night and here is what I found.

Looks like the ring gear was deflecting away from the pinion and I lost some teeth. Or my weld broke and a piece of metal got in between the gears and caused the damage.

Needless to say I need to rebuild everything, but didnt know if there were any smart gear guys on hear that could help out. I dont think I had the side bearing preload tight enough and these ifs chunks are a pain to setup anyway.

I'm no expert but I've delt a lot with the 7.5 10 bolts. Everytime I seen pinion deflection in them it took off the whole tooth not just the edge. Seems to me like something got pulled up into it.

Did you find any pieces of strange material in the case other than the teeth?

Looks like something got between the teeth and a hard part snapping the corners off. If it were Pinion deflection or carrier deflection, I would guess that it would break the top of the teeth were contact is made.

Im betting that a piece of your lincoln (miller?) locker cracked loose and caused some havoc. Never been a fan of that method, spools are alot cheaper than what this could cost ya.

Find me a spool for a 9.25 ifs and I will buy it. Elockers are half ass at best and I can grenade the front end a couple times for what an arb and compressor will cost me.

Nothing in the diff except the ring gear teeth. The more I look at it and the more research I do it looks like I set it up wrong.

pics of the pinion? looks like the accel side was set too high up the teeth from what pattern i can see on the good teeth though its hard to tell for sure.

Travis, why didnt you weld the spiders together as well?

x2, I would have made multiple passes on the spiders as well as around the spiders and case. Make sure to crank up the heat for plenty of penatration.
