Allison 5sp: hard click on 3-2 downshift?

I've run into a problem with my BURB. I switched to an 02 OS in the TCM as it made my 3-4 shift MUCH better Vs the 01 OS, but I encountered a problem where after the TCM had adapted and fully learned I would occasionally get a hard click sound on the 3-2 downshift similiar to the noise of an electric shift transfer case when it goes into 4 low. I also would get a hard clunk in reverse if I gave it any throttle like it was binding up. I tried 3 different versions of the same OS and they all had the same problems. I switched back to the 01 OS and the 3-2 shift is great now and no noises in reverse at all, but I'm back to a semi harsh 3-4 shift that many have on built ALLISON's. Has anybody else ran into this kind of problem and found a correction for it? I don't think it's anything internally wrong since the problem follows the OS in the TCM and not there all the time. I'm half way tempted to pull the tranny back out and install a wave plate in the C-2 to see if that helps the 3-4 shift, but the 02 OS just drove better all around with my lowered shift points(the problem was there with completely stock shift points as well though). Any help is GREATLY appreciated.

How many C-2 clutches are you running ?

7 without a wave plate:banghead:. I wish now I would have went with 6 or ordered a wave plate to have installed in it. I'll give you a call in the next couple of days Mike, things are pretty hectic right now for me during the days. My mom went out and wrecked on her scooter and is in the hospital right now with a collapsed lung and a broken tibula and shatterred knee.

Mine is doing this exact same thing, the click downshifting from 3rd to 2nd. What is the solution?
I flashed in the 01 TCM OS, and it all but eliminated it. I bearly notice it now. With the 02 TCM OS loaded in it was VERY pronounced(but I preferred how it shifted and went into grade breaking with the 02, so it's all a trade off).

I had the same noise when I built my trans. Got trans tunes after the new turbo and it got quieter. Now I don't hear anything a year and a half later. So I just go with it fixed itself:roflmao:

I've actually heard this noise in stock trucks with the windows down. Most people don't notice it until I point it out.

I only noticed it after I rebuilt the trans and the windows down. Approx 25mph slowing down on a 3-2 shift. It stopped making the noise now so I stopped worrying or maybe I should start worrying :D
