This is the second time I've had this code. The first time I used the info from this website to replace the relays (including the glow plug relay also when it went). Rather than pay the $168 for the entire controller, I put in 70 Amp relays as suggested. Nearly 2 years later, it has happened again. For $13 a relay, I can keep replacing them for many years before I've spent the $168 so all is well. However, when I replaced them before, I saw they were packed with some sort of grease. Can anyone tell me what type of grease that is so that I can add it? Since the relays are in a very hot spot, I would think the grease mitigates the heat. I don't think it's a dielectric since it is in contact with the terminals. Anybody know??

Thanks

Doug

It's just a dielectric grease to prevent oxidizing of the terminals. from the heat exposure. Haven't heard of many P0540 codes, normally it's the P0380 for the glow plug that comes up.

Yeah, that's the second one of the 2 relays, the 540 is for the intake manifold heater which is the other relay.

By the way, I measured the current going to the glow plug at about 80 amps. My 70 amp relays aren't quite good enough but I can't find any better (other than the OEM). That is probably why I have to replace them often.

80 amps is low, you have a plug or 2 out. I measured mine at 105-115 amps depending on battery voltage. The factory relays are 100 amp units, but utilize a 70 amp socket. I've had the 70 amp FORD relay in mine for almost 6 years now, and it still works just fine. For the difference in cost, I figured I could swap them out every 5 years if needed, but the 70 amp relay is still going. I removed my IAH, so I plan on using both relays for my glow plugs if I ever have any problems, but I haven't had a reason to mess with it.
