I cant say for sure but new injectors do make noise?even stockers

Think it could be that? Have you done a compression check ( always good for a base compraison:)

Im sure Mike has the rail at idle diald in? Hmm what else could it be?

balance rates are good? Smoke levels?

If you take the boost tube of at the intake does it get noiser? You might just need to adjust valves.

When mine got noisy it was because of the Rocker Arm to bridge clearence on the exhuast valves was to high on one cylinder. With the intake boost tube off you could hear it poping back for lack of better description. Adjusted lash noise gone.

Thanks John. Ill have a look there today. Ive ordered a complete 7.1 from Guy that he says he will have to me around the end of August. Worst scenerio is we will have 2 engines. One for a race truck and one for my 04. but by the sound of this noise getting worse by the hour, I think we will have one engine for the 04 and one boat anchor :(

If you have open lash on exhuast valve it can and will make an evil noise. If it opens up enough the rocker bridge will fall off and it will sound even worse. Watch this video at the 2 min mark. The knock you hear is because the exhuast valves on cylinder number 1 was mot open hardly at all. It sounded horrible but was not as bad as it seemed.

whats the oil pressure?

I hunted a knocking noise on 02bigstrokins motor for weeks, swapped injectors, tunes checked valves. It ended up being the heater lines going into the cab were rattling against the firewall.

Pulled the Rocker cover off rh side and nearly all the clearances were way over 12 thou. 2 were up at 18 in fact one bridge looked like it could have fallen out with a bit more gap. Will put it back together today but I am sceptical that it is the cause (Id like to hope so) I did notice by moving one pushrod around and up and down there was a definate noise coming from the lifter that I couldnt get from of any of the others?

Could your pushrods be bent or warped?
That sound would make me pee my pants, I've had something similar twice, only both times it was major. Talking about a heartbreak.

.018" is alot Mick. You could also have a bunk lifter. Other that pulling them out and inspecting them, I'm not sure how else you could check them.

Ive put it back together and its made no difference. I noticed today its getting a vibration upward of about 2500. I'll be pulling it out next couple of days and strip it. This is BS. This engine cost me just on $60,000 Australian. And it has had more problems than any other engine I have had and its got just under 1300 miles since it was built.(not hard ones either) Unfortunately the Australian Dolar was only 54c to US$ at the time I got it done. At least now the dolar is up and Guys one was a bit cheaper. Hopefully I can salvage some of this engine to put in something else
